Transfer case failure AGAIN!!!!!!!!!!!

In July 2017 I had a transfer case failure at 11,000mi. BMW replaced it under warranty.
A few weeks ago at 18,000mi I started to get similar symptoms (low speed driveline shudder) similar to my original problems. It was diagnosed as transfer case failure. Long story short the factory rep.came in and it was good willed under warranty. My previous Infiniti went 10 years without a problem.
I am concerned for the future of this transfer case.

Got a "Chassis Stabilization: Drive Moderately" warning upon startup the other day. Car is a 2016 and has 27k miles, I'm the third owner and bought it a month ago from Carvana. Took it to the dealership and they're saying T-case failure. They're covering under warranty. Kind of stunned since it seemed to be driving fine.

I would ask them to take a look more closely. Having a transfer case failure even once is almost unheard of in these, and have it fail twice is either extremely shit luck, a manufacturing defect, or there is an underlying problem causing it to fail. Such as something messed up with a driveshaft or the transmission or who knows. My other xdrive BMW is going strong at 200k miles with no transfer case failures and I feel like most would feel the same way.

Got a transfer case story of my own now:

My 2016 m235xi has about 17k miles on it. I bought it at around 15k. I had been hearing a ringing sound on the highway at around 70 mph recently. I took it to the dealership and rode in the car as a tech drove to replicate the sound. Turns out it was a bearing in the transfer case that was loose and rubbing. They're replacing the entire transfer case, thankfully under warranty.

Edit/update-

Got the car back after the transfer case was swapped out. I noticed an improvement in throttle response/less hesitation so maybe it needed the repair but the car still makes a ringing sound around 70mph. Guess I'll be calling my service advisor again next week after I drive it a bit more.

So my car had similar issues. I was getting pretty bad shudder while accelerating in 1st/2nd gear. The car would almost jerk a little bit up until 40mph then it would smooth out.

I originally thought it was my spark plugs so I changed them, no effect. I then thought it was my tires as they were very worn out. I recently got a fresh set of MP4S (staggered) and I still had the same issue. I started to get worried since my warranty just ran out ('15 with 56k miles) and I learned xdrive transfer case failures are somewhat common.

Over the weekend I flushed out my transfer case fluid. I used TF-0870 that I purchased for $35 from FCP Euro. The new xdrive transfer cases dont have a drain plug, only a fill plug so it was a huge PITA to do the flush. You have remove a brace to access the fill plug, and use a pump to get the liquid in and out. (There is a YouTube video of someone doing this in an F30, the process is exactly the same). Overall I used about 700mL of fluid for the flush.

It's been a couple days since I did the flush and so far the issue has been completely gone. Lifetime fluid my @$$. I think BMW could have saved a lot of money on warranty repairs by flushing the fluid instead of replacing the entire case.....

I'll update in a couple weeks to see if the issue comes back.

EDIT: It's been a month and I have still had not had the problem return. This is including the 2 track days I've done since then

Hm, I've been getting a stutter but it's the opposite, it only happens above about 4k rpm's. I've already replaced spark plugs as well and figured it must be a fueling or coil pack issue. Now I'm wondering if this might be the same transfer case issue. I'm currently at 47k miles (2015 m235ix). I'll be watching this thread to see if there are other issues and if yours remain fixed. Look forward to the update!

So far its it's been a week with daily driving, and the issue is still completely gone! If replacing the coil packs doesn't work, it's likely your transfer case is well.

Thanks for the update! A few days ago, the high-rpm stuttering stopped happening, furthering my thought that it's probably to do with fueling or coil packs. Luckily, it's not my daily. However, I still want to do the transfer case oil change as preventative maintenance. What oil did you use when you changed yours?

I used https://www.fcpeuro.com/products/bmw...AaAin_EALw_wcB. You'll also need a generic fluid transfer pump. I got one from harbor freight for like $8

Having owned a '91 325ix for several years, I can attest to the fact that BMW CAN build a solid xfer case. Mine went over 200k Kms without ever having the xfer case oil changed. (I was the second owner and also a kid who didn't know shit from shineola - with a mechanic to match.)

At around 220k kms the chain stretched and started slapping against the case, which eventually cracked.

Was bulletproof up until then.

And that was an incredible car to drive in the snow.

I've had good experience with xDrive so far. I had a 328xi back in college with 150k miles on it and never had an issue with the transfer case. Currently, along with my m235xi, I also have a 2013 X5 4.4L with ~160k+ miles on the odo and have never had an issue with the transfer case, original is still going strong. I do think BMW changed the oil in that, though... can't remember.

I had my first transfer case replaced under warranty at 69000km. Now the problem has returned and I'm hopefully I will still be under warranty at 83000km. I will find out soon what can be done.

Just spoke with the service department of my dealership and it looks like because the car is out of warranty the best BMW can do is offer a 80/20 split on the cost of a new transfer case. The part is about $6000. Is this a good offer? This is the second transfer case and it seems like both were defective. The second one failed after only 15000km or so. I'm about 3000km out of warranty.

It looks like it may well be a good offer. My math: $6,000 CAD = ~$4,560 USD, 80% of which is ~$3,650 USD or $4,800 CAD

The best discounted pricing I found after a quick search on part no. 27108643149 was $3,971 USD, so your dealer's offer is certainly in the ballpark.

Sorry I put that $6000 in usd...I was quoted CAD$8000. Also that post of the guy doing the transfer case himself is amazing.

That site (which is BMW of Silver Spring (MD)) generally has good pricing; other members may have thoughts on how to find the case for even less.

At this rate, if you're planning on keeping the car you might want to start scouting for a used unit to have ready to go in the event this happens again.

Wow. Do you have power modes? Transfer case issues seem to be more and more of an issues on this forum and the 3/4 series forum in modded cars.
